A football helmet is a protective equipment used primarily in gridiron football. It consists of a hard plastic shell with a thick lining inside, a face mask made of one or more plastic-coated metal bars, and a chin strap. Each position has a different face mask to balance protection and visibility. Some players add polycarbonate visors to their helmets, which are used to protect their eyes from glare and impact. Football helmets are changing dramatically with the sport’s modernization to facilitate technological change and improve safety in the game. Despite the lower incidence of some injuries, serious head injuries are still common, and determining the consequences of these injuries is an active research area. In addition to acute concerns about head injuries such as concussions, research shows that players increase the risk of long-term problems such as chronic traumatic encephalopathy (CTE). Football helmets pose a unique design challenge because, unlike bicycle helmets thrown away after a single hit, football helmets have to withstand multiple hits.

The outer shell of helmets has evolved significantly throughout NFL history. In the 1920s, football helmets had a soft leather exterior, and today they have a polycarbonate exterior. The first molded polycarbonate helmet appeared in the NFL in 1986. Today’s helmets usually have polycarbonate shells of the order of 3.35 mm. The hard outer shell protects the head from localized impacts by delocalizing the force so that other elements can absorb the load.

Polycarbonates are ideal materials for outer shells because they are lightweight, durable, and have good impact resistance even at extreme temperatures. Polycarbonates belong to the family of thermosetting polymers widely used in manufacturing due to their mechanical properties and ease of manufacture.
